What a trip at 80% is actually telling you
Here's the short version: your breaker isn't picking 80% on purpose. It's tripping when heat somewhere in the circuit finally climbs high enough, and on a long EV charge that usually happens a few hours in, which lands around 80% state of charge.
EV charging is one of the hardest loads in your whole house. It's high current (often 32 to 48 amps) and it runs for hours without letting up. Most appliances cycle on and off. Your car just pulls and pulls.
That sustained draw is exactly what exposes a weak connection. A lug that's a quarter turn loose will hold fine for ten minutes and cook itself over three hours.
So when people ask why it trips at 80%, the honest answer is that the timing is a symptom of heat buildup, and heat buildup almost always means a bad connection, an undersized breaker, or a tired breaker.
This one's not a DIY reset-and-forget situation. It's a stop-and-inspect situation.
The usual suspects, ranked
After enough of these calls, the pattern is boring and consistent. in most cases it's heat at a connection or a breaker that's the wrong size or worn out.
Loose terminations top the list. The lugs at the breaker and the terminals inside the charger see thermal cycling every session: heat up, cool down, heat up. Over months that works connections loose, and loose means resistance, and resistance means heat.
Right behind that is the wrong breaker. EV circuits are continuous loads, so code requires the breaker and wire to be sized for 125% of the charger's max draw. A 40-amp charger needs a 50-amp circuit, full stop. Plenty of installs cut that corner and get away with it until the connection ages.
A failing breaker is next. Every trip stresses the internal thermal element, and once it's been beaten up it starts tripping earlier. If yours used to hold and now trips sooner every week, suspect the breaker.
Then there's the charger itself. The contactor inside an EVSE can wear and run hot, or the unit can develop a ground fault it reports as a trip.
Least likely, but real, is a capacity problem. If the EV circuit shares a feeder or subpanel with your AC and dryer, the combined load can trip something upstream during peak use.
