What's actually happening when it trips at 80%
Your EV charger is what electricians call a continuous load, meaning it runs at full current for hours. The code accounts for this by limiting continuous loads to 80% of the circuit rating. So a 50A breaker is meant to carry 40A of EV charging all day long.
When the breaker trips right at that 40A mark, the circuit is doing its job. Something is making the breaker see more heat than it should at normal load.
