Why dust is pouring out of your registers after a remodel
Here's the short version: your HVAC ran while crews were sanding drywall and cutting lumber, and the return grilles pulled all that fine dust straight into the ducts.
Now it's settled in the trunk lines, the plenum, and often the blower and coil. Every time the fan kicks on, it re-launches and blows out your supply registers.
This is one of the most common post-renovation HVAC complaints we see, and it's almost always preventable with plastic and a shut-off switch (which nobody did, apparently).
The good news: light cases are a genuine DIY fix. The bad news: heavy cases need a pro with a truck-mounted vacuum, because you can't reach the debris sitting deep in the ductwork.
The tell is simple. Wipe your registers clean, run the fan, and check again in an hour. Fresh dust means the system is still loaded.
What's actually going on inside your ducts
The dust didn't magically appear. It followed airflow, and airflow in your house runs through the returns, into the blower, over the coil, and out the supplies.
The most common cause by far is open returns during construction. A single drywall sanding session can throw off pounds of powder, and an open return grille sucks it up like a vacuum cleaner.
Once inside, the dust settles wherever the air slows down. That means the return trunk, the blower cabinet, the supply plenum, and the horizontal duct runs.
Your filter can't save you here. The filter sits upstream of the blower, so anything that made it past the filter and into the supply side stays there until you physically remove it.
Two secondary culprits matter too. A blower wheel caked in gray dust loses airflow and keeps shedding, and a coated evaporator coil drops efficiency and can start smelling musty within weeks.
Less often, construction work bumped a duct joint loose. If you've got a register spraying gritty air near where framing or electrical crews worked, check for a separated connection in the attic or crawlspace.
