What overheating attic fan wiring actually means
Overheating wiring is your attic fan telling you that current is meeting resistance somewhere it shouldn't. That resistance turns electrical energy into heat, right at the weak spot.
The three usual culprits: a loose connection, a wire that's too thin for the motor's draw, or a failing motor pulling more amps than it should. Any one of them heats copper and plastic to temperatures that scorch.
Here's why this one deserves a fast response even though attic fan problems are usually low drama. The heat is happening in a space packed with dry cellulose or fiberglass insulation, wood framing, and years of dust. That's kindling.
First move is simple: shut the breaker off. Don't run the fan again until you know why the wiring's hot.
The likely causes, ranked
Most of the time it's a loose connection. Attic wiring bakes and freezes through the seasons, and every cycle backs the wire nuts and terminal screws off a little more. Eventually one joint gets loose enough to heat under load.
The second big one is the motor itself. When bearings dry out or windings start to short, the motor draws far more current than its nameplate rating. That extra draw heats the whole wire feeding it, not just one spot.
Undersized wire is next. Plenty of older fans got tapped into a light circuit with thin lamp cord instead of proper 14 gauge. Thin wire under a steady motor load just runs warm to hot across its entire length.
The thermostat or humidistat control is an underrated cause. It carries the full motor current through snap-disc contacts, and those contacts pit and arc over years. A pitted contact is a hot contact.
Rodent damage rounds out the list. Mice and squirrels chew insulation, and a nicked conductor arcs at the damage point. Less common, but Techs have pulled plenty of chewed cable out of attics.
